When a flange measures 12 feet across, sending it to a traditional machine shop isn’t always the most practical answer.

For this project, the challenge was machining the outer face edge of a 144″ OD x 2.500″ thick flange in the field. Instead of removing and transporting the component, the machining operation could be brought directly to the workpiece.

Mactech’s recommended solution used a 55″–195″ ID-mount Large Diameter Flange Facer (LDFM) with a milling attachment, allowing our field machinists to set up directly on the flange and machine the required geometry on-site.

The Large-Diameter Flange Machining Scope

The flange measured:

  • 144″ outside diameter
  • 94″ inside diameter
  • 2.500″ thick

The required machining operation called for a groove approximately 0.878″ wide x 1.00″ deep, along with a 37° chamfer at the outer face edge.

The original field scope also identified the location and geometry of the work, including the relationship between the flange OD and ID, so the machining system could be properly positioned and fixtured before cutting began.

For a component this large, machine setup and stability are every bit as important as the actual cutting operation.

How Do You Machine a 144-Inch Flange On-Site?

Large-diameter flange machining can be performed in the field by mounting a portable flange machining system directly to the workpiece rather than transporting the flange to a stationary machine tool.

For this application, Mactech recommended its 55″–195″ ID-mount Large Diameter Flange Facer with a milling attachment.

The machine mounts from the inside diameter of the flange and creates a rigid machining platform capable of reaching the outer face.

This approach allows the cutting tool to travel around the circumference of a component that would otherwise require an extremely large stationary machine tool.

In simple terms:

The flange doesn’t go to the machine shop. The machine shop goes to the flange.

The Equipment: Large Diameter Flange Facer With Milling Attachment

The primary equipment selected for the project was:

55″–195″ ID-Mount Large Diameter Flange Facer (LDFM)
Equipped with a milling attachment for the required outer-edge machining.

The system was paired with a 20 HP hydraulic power supply and 50-foot hoses.

For cutting, the machining plan included a 4″ five-flute 45° face mill with replaceable general-purpose steel inserts.

This combination provides a portable machining platform capable of performing controlled milling operations on extremely large circular components without requiring the entire assembly to be removed from its operating environment.

Planning the Field Machining Setup

Portable machining is rarely as simple as arriving with a machine and making chips.

The setup has to become part of the machining solution.

For this project, the customer would provide support for:

  • Rigging and lifting
  • Welding
  • Fixturing
  • 480V / 30 AMP electrical power
  • A safe work area

The LDFM would be mounted below the flange, using the large 94″ ID as the mounting reference.

Once positioned, the machine could be aligned, secured, and verified before machining began.

This cooperation between the customer’s site team and the field machinists is especially important on large components. Proper rigging, access, fixturing, power, and machine alignment all contribute to an efficient field machining operation.

The Field Machining Plan

The recommended manpower and schedule consisted of:

2 field machinists working five planned 12-hour day shifts.

That time accounts for more than cutting metal.

Large-diameter field machining projects typically include mobilization, equipment setup, alignment, verification, machining, inspection, adjustments, and teardown.

On components measuring more than 12 feet across, a deliberate setup process helps ensure the portable machine remains rigid and correctly positioned throughout the machining operation.

Why Machine a Large Flange in the Field?

The larger a component becomes, the more valuable on-site machining can become.

Moving a 144″ flange or the equipment associated with it may require significant disassembly, heavy lifting, specialized transportation, and access to a machine shop capable of accepting a component of that diameter.

Field machining changes the equation.

Rather than asking:

“How do we get this component into a machine shop?”

The better question may be:

“Can we bring the machine to the component?”

For large flanges, bases, bearing surfaces, foundations, rings, and other oversized components, portable machining can help reduce:

  • Component removal
  • Transportation requirements
  • Heavy lifting and handling
  • Equipment disassembly
  • Reinstallation work
  • Overall outage and project complexity

The exact savings depend on the application, but eliminating unnecessary component movement can significantly simplify the repair process.

What Sizes Can Be Machined With a Portable Flange Facer?

Portable flange-facing and milling equipment is available for a wide range of diameters.

For this project, the selected Mactech LDFM has an ID mounting range from approximately 55″ to 195″, making it suitable for very large flange and circular machining applications.

Applications can include more than traditional gasket-surface flange facing.

Depending on the geometry and machining requirements, large-diameter portable equipment can be configured for operations such as:

  • Flange facing
  • Circular milling
  • Groove machining
  • Chamfer machining
  • Bearing and seal surfaces
  • Large mounting surfaces
  • Repair of damaged or worn faces
  • Precision machining of oversized circular components

The key is matching the machine configuration, mounting method, tooling, and cutting approach to the actual component.

Large-Diameter Machining Without a Large-Diameter Machine Shop

This 144″ flange is a good example of what portable machining is designed to solve.

The component is big.

The machining requirement is specific.

And moving the workpiece isn’t necessarily the easiest way to get the work done.

By mounting a large-diameter flange machining system directly to the component, field machinists can create a machining platform around the work itself.
